FCP takes up almost all system resources when digitizing or playing back video. This is pretty normal as video is fairly demanding in terms of system bandwidth.

Nothing to do with the codec — make certain that you have everything checked in the render drop down including FULL.

With any other professional editing system one would certainly expect this simple scenario to work virtually flawlessly every time. However, with our beloved FCP this is not 100% assured. Be sure to use universal tape numbering conventions (i.e. 3 or 4 numbers and no characters), and don’t think for a minute that any speed changes will translate. You should be okay, but, a word of caution, don’t hold your breath… You may have to eyeball match a few things even under the best of circumstances.

Title safe was originally created by broadcasters in the 40’s and 50’s to avoid legal wrangling for and with advertisers when it was determined that every brand of consumer TV on the market had different cutoff points near the screen edge. If the advertisers text, logo, legal disclaimers, etc. are inside title safe, then no lawyers can say the advertisers message is not on-screen as stated in their contract. Its makes no difference what form the message takes, text, graphic, logo, just that important info is guaranteed to hit every screen on the viewers end no matter what type of display they might use.

Sonnet and Firmtek are both great. I own two Firmtek cards and I like them a lot. Also own two bay and four bay enclosures from Firmtek, which are equally nice.

Excellent idea, but, ridiculously and prohibitively expensive. A four drive hotswappable SATA enclosure with the same Firmek 4-port adapter can be built for less than 1/4 of the price.

It appears that this time you output your QT without checking the Make Self Contained box. That creates a QT reference file that is does not have all the components of a standalone QT file. You will most likely have to find the original timeline and attempt to create your file again.
Your technique is not uncommon for someone who wants to jump right in on an editing system without learning proper methodology on that system, and it will allow you to create, but it is frought with hazzards as you’ve found out. In addition, depending upon what video format you’re working with, you may well be greatly diminishing the quality of your video via generation loss. Its well worth the time and expense to receive proper training either from a trainer or via a DVD training course.

Given your question I’m assuming you have little experience with 5.1. Outputing 5.1 tracks to a DVD is not hard, most if not all authoring programs will accept Dolby encoded 5.1. But, how exactly do you plan on monitoring and mixing in 5.1 surround? Is your edit suite suitably setup for this or are you planning on doing the mix at another facility and just creating the DVD yourself?
