With so little detail I can only make a guess at the cause of the problem. I know that in many cicumstances Nucleo can actually slow down a render.
When you render with Nucleo are all cores utilizing your RAM? You can check this using Activity Monitor. If the cores aren’t going above 50%, try rendering without Nucleo.
In my experience only certain types of renders benefit from Nucleo. Your particle system and heavy motion blur may not.

Depending on the complexity of the model, I suggest you look at Zaxwerks Invigorator Pro.
Its fairly easy to use and works well inside After Effects. However it is not a full 3D modeling application.

After Effects 6.5 hmmm, does it even support flv? or just swf?
If you have Flash CS4 you may have the Adobe Media Encoder, a much better route for you. Use it to convert rendered QuickTime or AVI in to flv or f4v files.

In general the default settings for Memory and Cache are fine.
I have the same hardware and can preview and render without issue. I suspect there may be an problem with the Composition at the point it goes to a still frame. What happens there? What are the project settings? What source media? DV, HDV, DVCPRO ??
When you use the Render Queue (never use Export!) are you generating an error report? That may provide a clue to the problem.
Its also possible that the application preferences have been corrupted. To reset them hold down the Command + Shift + Option keys as your launch After Effects.

Never render, sometimes preview. But its buggy and sometimes crashes AE.

In my experience its best to leave the Memory and Cache settings at their defaults. For particularly difficult renders try setting the Secret Prefs to purge memory frequently. To access these hold down the Shift Key when selecting Preferences, a new item will appear at the bottom of the Prefs menu called “Secret”, set it to purge every 60 frames or so. YMMV but this has saved my bacon many times.
I work on system configured similarly to yours, a MacPro 2xQuad Core with 10GB of RAM.
While I’m on the subject, I think its idiotic for Adobe to hide something this important in a menu that requires what amounts to a secret-handshake for admission. C’mon Adobe, make this option evident to everyone.

If you have a Decklink card that’s what you’d connect to the external video monitor. You can also use Firewire to connect to a box like the Sony Media Converter and connect that to an external monitor though its not a calibrated signal.

In the lower left of the Comp window is a tiny button that sets the preview to that view. My guess is you clicked it in Comp 3.
Click it for your master comp.

Getting a good track is seldom a one-click process but the result of several passes, tracking both forward and back.
