It’s important to understand that Final Cut 6 (and 5) intelligently allows you to mix 480 and 486 footage in the same sequence (which can be either format). It crops or adds 4 lines at the top, 2 at the bottom. These are WELL within the overscan area so it’s trivial.
SDI video is 486, not 480. No reason to even capture ProRes or Uncompressed as 480. When you capture DV50, the DV50 codec REQUIRES it to be 480 so Final Cut crops it during capture. No reason to do that with ProRes.
ProRes does not have a requirement to be 486. You can export it to whatever size you want and I often transcode DV and DVD footage to ProRes 480. But when capturing SD-SDI there is never any reason, ever, to capture it any other size.

As you learned you never want to re-compress anything, especially not DV.
Capturing everything as ProRes from the beginning is generally a good idea.
You don’t use Animation for capture or editing. Motion exports Animation because of the alpha channel, but for regular video stick with ProRes.

You’re not the first person to assume this, and I honestly don’t get it. By your logic, wouldn’t a 2.7ghz PowerMac G5 be faster than a 2.6ghz Mac Pro?
These new chips are a big bump, and will only get faster with newer software.

No you can only pick one output. Even if you could do two, they wouldn’t be in sync with each other. Get a Behringer Ultramach Pro. With that you can output analog and optical from the same AES source.

A new drive won’t help you. HDV uses a very tiny amount of bandwidth. You could edit it off your system disk if you had to. The only thing that will help you is a new CPU – and you can’t upgrade a CPU in a G5, so you’d have to get a new computer.
Maybe try changing your workflow to using ProRes instead of HDV.
As for the HD, generally any SATA disk will work but there are rare exceptions. You should call Western Digital and ask if you want to be certain.
