some questions:
is your timeline full rendered?
is there some media in your timeline (around the halfway mark) that could be causing FCP to struggle, and crash?
I’m thinking large image files.

i has some rather large image files in a project a year or so ago,
and had the same problem, crashing on export.
even when they were rendered!

i took that section into another FCP project, which was much smaller and simpler,
and i was able to render and export from that one,
then i brought that new export into the original project, and laid it over the problem section,
and i was able to export again.

yep that was a bug in FCP7.0
is it to hard to go back and re-do as 1280×720?

my guess is your sequence is anamorphic.
which means it’s a 4/3 sequence which is *stretched in the display* to 16/9

i *think* the numbers you want are 1024×480
BUT i live and work in PAL land so those numbs may not be accurate
maybe do some more research?
or try it and see.

i might do as Shane suggest and export as self contained,
then take the file into compressor, and covert to a 16/9 square pixel file.
640×360 perhaps, or 960×540
but a fair bit rests on what your actually delivery is.
is this for broadcast, web. etc?

did you try the Noise Removal, which is part of the Analyze & Fix function?

sounds like maybe you used a noise gate filter?

there’s an on-going issue with audio files and sync in FCP.

you must have your sequence pre-set set to the frame rate of your current project when you import your audio files.
if your sequence pre-set is s et to something other than your current project, audiophile that you import can adopt the wrong frame rate and drift in sync.

so check you sequence pre-set. make sure the frame rate matches your current work.
(and you can’t just select the pre-set you want, you have to click in the left hand column so there is a tick or check symbol.)
then re-import your radio and re-sync it.

FCP always includes the audio, even if no conversion is required.
and no, the minimum number of output tracks is 2, less someone else knows a clever hack.

and try 1280×720 as that’s square pixels, same as your video is.
