Is the camera plugged into the wall, or are you running it off of the battery?

If you haven’t already, invest in a secondary internal and store your project files there. That drive will be accessible to all user accounts on the machine equally.

I would suggest keeping everything at the aspect ratio it originates as (I’m assuming when you say 4:3 you mean 4:3 Letterboxed and not full screen, correct?) and cutting 4:3 in FCP. You don’t really want to be blowing up 4:3 to 16:9.
Also, to keep everything looking like it came from the same source, more or less, nest your final sequence and put a widescreen filter with what ever aspect conceals your frame lines to keep it looking consistent.

Try blowing away your render files. Use the Render manager in the tools drop down in the tool bar.
You may have a corrupt render file, or be running low on space.
Should neither of those work, export your timeline to a Quicktime file @ whatever codec you’re using- to your fastest drive), reimport the file, place it into a new timeline of the same settings as the QT and print to video that way.
This method works great when you’re working with a lot of media spread across multiple drives, because it reduces the amount of media being referenced in the timeline to one clip in one place.
Also, in the Audio/ Video Settings…. item in the FCP drop down in the tool bar, make sure everything is pointing to your firewire device.

How much space is left on the drives? If you have less than 100GB’s on a 1TB drive you’re running your drive in the RED. Also, where are you rendering to? you may need to lose some of your older render files to free up some disk space.

This will probably not be the answer that you want, but here it goes….
DVCPro HD is a perfectly fine Online Codec. Yes it is a compressed Codec, but you will not gain anything other than potential color gradations by transcoding it now or later.
When you tried ProRes did you use “ProRes” or “ProRes HQ”? ProRes is the Offline/ SD flavor of ProRes, so it will not look anything near as good as 8 Bit Uncompressed HD. That said, DVCPro HD is an 8 BIt Codec, so you don’t really gain anything in transcoding to 8 Bit. ProRes (and ProRes HQ) on the other hand is a 10 bit Codec which will give you vastly more color gradation which will benifit you when you get the show color graded, Apple also claims that it is a lossless Codec. ProRes HQ also runs at just about 25MB/ sec (approx the same as 10 bit uncompressed SD) which is a far cry better than 8 bit Uncompressed HD at or around 80-100MB/ sec, especially when you consider the added color space.

“-Default” in this instance means that the audio is being sent to the mini stereo out on your laptop. For this to work you need to go to View in the tool bar and change your audio plack to have “Audio Follow Video”.
After that it should be smooth sailing.

Have you brought the export into FCP? If so does it look fine there? DV isn’t a square pixel format, which will cause this sort of distortion. QT does not always account for non-square pixel formats. So, the file maybe right, it’s just that the viewing environment is not.

Potentially foolish question: Are you trying to send only the shot that is between the transition? It may be that you need to do 1 of 2 things; move the clip in question up into another track, remove the transitions and add the handles. Or, include the shots that are being transitioned to and from. That way the media will need to be in the Motion project to create what you’ve sent to motion.
