Without splitting that clip up, I suggest that you go for low bitrate MPEG-4. Your total data rate NEEDS to be under 250Kb/s to be under 150MB total.

Ah, the Video For Windows route is best avoided. If you started with the Animation codec then re-export it using the same codec and settings. It’s not the most efficient codec but it’s very high quality.

Even uncompressed files use a codec.
What application did you use to create the file in the first place?
What settings did you use in that application to create the file?As it says on the Sorenson site “This is a full-functioning copy of Sorenson Squeeze, but all compressed video will include a watermark until the product is purchased and unlocked”
So you’re not hitting a limitation of the trial version.

I’d take a guess that you need to free up some disk space.

Although I agree that you should be using a dedicated encoding application and that Flash does not scale well (up or down), it is possible however to achieve ‘great results’ at full screen.

Is there a particular reason you want to maintain non-square pixel on the output?
If not then just encode to a 16:9 aspect frame, using square pixels eg 1280×720 or 640×360 etc.

In cleaner just make sure that the aspect ratio of your output is set to either same as source/maintain aspect ratio or set explicitly to 2.35:1. This method won’t introduce the letterboxing, as such they’ll be no need to crop.

One would either letterbox or output as anamorphic.

I’m not sure where you’ve got your information from but I disagree with it.
According to On2, the makers of the VP6 CODEC used in Flash video, the frame size should ideally be equally divisible by 8 on both axis, as outlined on this page:

The same can be said of pretty well all video CODECS out there, usually however it should be 16 rather than 8. Certainly not 2 or 4.
I don’t understand your reference to YV12 and, did you mean YV12 as your source? – FLV is an RGB CODEC.
Lastly FLV is a progressive only format, you should deinterlace interlaced source before transcoding to FLV.
