It’s possible that the gap you are seeing might just be a screen rendering issue.
Try printing or exporting a file that uses the tile fill, and let us know.

I’d vote for a clipping mask and setting the document size appropriately.
It’s a balance judgment, based on the the time it would take to optimize a vector and working with a complex illustration that uses numerous nesting techniques – like masks, etc.
Otherwise, as Rene offered, the tools in the pathfinder palette would be my next option.

I don’t have the answer for this, but I might consider looking into Illustrator Scripts.

Honestly, I’m not sure if scripting will allow you to do something like write a text file, or if there even might be a way to extract the layers data from the AI file as a TEXT file, but it’s an area to explore.

I’m using CS2 and got a ‘new version’ warning when opening the file..
Anyway, this illustration looks to be complex.
Select View/Outlines, to see what’s going on.

There are a bunch of grouped objects, and clipping masks.

To ungroup, with the object selected, choose Object/Ungroup.

To remove a clipping path, with the object selected, choose Object/Clipping Path/Release.

This thing may turn into a can of worms when you try to dissect it.

You can use the Group Selection Tool (the White arrow with the plus sign) to select and delete the outer border.

Perhaps you could paste the object into Photoshop as a smart object, then add Color Overlay as a layer style, set to Overlay or something.
This would probably be the easiest way to change the overall color.

I’m thinking there are at least two ways to do that.

Using Video Effect/Distort/Crop on the clips.

Or..

Using the Track Matte Key (Video Effects/Keying/Track Matte, I think?)
You could create an alpha channel/matte, in Photoshop. You would create a layer for each ‘grid box’. Each of these layers would be solid black, and have a white square in the position that you want the video to pass through.
Each layer would have only one white square.
You could save each layer as it’s own file, or I think you might be able to choose individual layers during import into Premiere.
Each of these PS layers would be in it’s own layer in the Premiere project, and function as an alpha channel for the corresponding video layer.

Be sure to R-click on the clip and Field Options/Always Deinterlace, before scaling and motion, if your footage interlaced and you don’t intend to use another deinterlacing technique.

For the Brady Bunch part, maybe try Video Effect/Distort/Transform, for sizing and positioning. Look into keyframing in the Window/Effect Controls tab.
With the clip selected in the timeline, click the stopwatch that is next any of the effect’s parameters to create a keyframe. Create additional keyframes along the timeline to record different settings.
You can also increase the shutter angle, and uncheck Use Composition to add motion blur, for smoother looking clip-position motion. 140 would be a strong shutter angle.

For Zoom, you can probably use the Scale parameter.

You might also use Video Effect/Distort/Crop.

You could also create a File/New/Black Video, that you could scale with the motion parameters, to create black bars.

The settings for your version may vary.
I’m not sure about 24. I’m sure someone will field this question soon.

You have created a DVD with Premiere and are now testing it on a standalone DVD player, correct?

Have you tested a commercially produced DVD, on the DVD player, to see if the results are different?
