Using a mixer between the decklink card and your speakers is the way to go. It doesn’t even need to be a very fancy mixer. There are several from $50-$100 that would work. I like the ones with XLR inputs and outputs.
I’ve set up an audio patch bay so I don’t have to disconnect the decklink card from the mixer and plug it into a beta deck when I need to lay off masters. It works really well. You might be able to get a cheap patch bay off ebay.

There are two version of the ATI 1900 card, one for Mac Pros and one for G5 systems. But they both need PCI-Express.
Most of the G5s out there don’t have PCI-Express. Instead they have AGP slots. So the best card for Macs with a AGP slot is the ATI X800.
Caution: you can’t just go by a card from CompUSA. It needs to be made for the mac.

You could even create a .Mac account and use iWeb.
Use compressor if you want QuickTime videos. If you need flash videos then you’ll need to use something else. (Flash is what is used on the web version of YouTube).

Can’t think of anything that would have caused your tapes to go bad. You could try sending them new tapes.
Or they could give you the audio and you could put it in your timeline, then make the master.
As far as the FCP bug, I’m not sure how to get around it. It happens to me sometimes too.

Your only hope is to export an XML of the project and see if you get it to import into FCP5. I haven’t tried it, but you might be able to get some of your project back.
