Checkout Sorenson Squeeze or Squeeze for Flash (if they still offer that). Both have the On2 VP6 codec.

I agree with Noah. Get it to an approved service center. Your guy is just looking at the obvious stuff. With a drop there are many components that could cause the audio problem. You want a shop with techs very familiar with the camera. They’ll have the best shot at diagnosing the issue. I don’t know if Macie Video is on the list, but they’re a top notch repair shop in the Boston, MA area.

I suggest you ask your client to spec the devices they want – or at least the codecs. Then you’re not left hanging if you don’t supply everything they want or need. The choice should be theirs. You shouldn’t have to guess.

Compressor has presets for a bunch of mobile formats. However, make sure you know all the devices your clients need to play. That will affect your choice of codec to use. You may need to supply clips in various formats. The code would determine what type of device is connected and then play the correct stream.

You might take one of the new machines and do a clean install of the OS and FCP and see if that helps. Also, maybe post on the OSX forum. It’s possible a newer machine has different hardware components that aren’t happy with the burned disc image. Good luck. I’m out of ideas. I agree it’s very strange.

You can get the time you need two ways (I think). First, if you recorded time-of-day timecode then that is your source timecode and you’d use the t/c reader. Otherwise, you can use the Offset field so the on-screen timecode is adjusted to time-of-day. Of course, you need to know the time the clip was started to calculate the offset.

Using the internal drive might be causing the issue, but if all the machines are set up the same way, that’s probably not it. My only other thought is if the problem machines are using a different version of QuickTime.

I think the H.264 codec may be causing the hesitations. It’s not an edit codec for FCP. It’s an interframe codec which means it builds individual frames by looking at the frames around it. At every edit while playing, FCP has to do the math in real time to figure out where it is and build the frame it should display. The time it takes to do that is probably the hesitation. You should transcode H.264 to Pro Res or another edit codec before editing. Good edit codecs for FCP are intraframe codecs meaning there are discrete, full frames (24 in your case) every second. There’s much less processing involved to display those frames.

In Final Cut Pro Menu > System Settings > Playback Controls there is a frame offset setting. I don’t know if that setting would even affect the sync in your situation, but check it out. To where are you capturing the footage?
