You can go into system preferences>software update>installed updates and see exactly when it was installed

Without even getting into the computer specs, because I know nothing about the mac mini. Check the System Requirements for the version you are using.
1) never capture to your boot drive. Only store project files there.
2) USB, even USB 2, is not fast enough for editing, due to the way it transfers packets of info. You need firewire drives.
3) Do not judge quality in the canvas.Need more info regarding your capture/sequence settings

That may qualify as a compelling reason to upgrade.
I’d back up my current boot drive to an external firewire using SuperDuper or Carbon Copy Cloner, which make bootable backups, then do the upgrade. If you have issues, then you can always go back to the back-up.Jim

I doubt it will take 5 hours. Compressor often starts off with a high number but goes faster. This depends on what pre-processing you are doing, of course.
yes, I’d use the 90 minute setting in compressor, and tweak the data rate and pre-processing tabs to taste. Where is it looking squished?

I export HDV out of FCP almost daily for DVD with no issues whatsoever, so something is not right here.
I also prefer to export as self-contained, because then I have an HDV master file for future use when the format wars shake out, but that’s merely personal preference. By Reference should work equally as wellWorkflow:
Render all
Export HDV timeline as current settings self-contained
Encode in Compressor.
Import into DVDSP, flagging as 16 x 9.
