That said, yes, we have used this trick in the past and it has worked. One thing to note is that by re-formatting it in Windows you may be deleting ‘evidence’ that could help a trained media specialist detect what went wrong in the first place. I will leave this up to you. If you’re not under the gun to get the card working I’d suggest sending it in.
I don’t have a contact for media in the UK but if you contact Sony Pro Service in Basingstoke they should be able to assist.

Where are you located? Pro Media Support in the States is 877 440 3453.
Not sure what caused the problem. I’ve never seen an SxS card complete formatting and work in a device whose firmware version is below the level req’d to support that media. Also, pulling the card while it’s formatting can damage both the data and the card. Electronically it is probably intact but it will likely need to be sent to the media group for evaluation.
Only other thing I can think of to bring it back would be to try formatting it in your Windows PC (you mentioned that Windows sees the card but Mac OS goes to kernel panic) and then re-formatting it in the camcorder.

If you format it by hand the camera will likely accept it but give you a ‘Media Needs to be Restored’ warning when it doesn’t see the Mediapro.XML file.
If you’ve been handling the contents and moving/renaming the files you may have broken or deleted some of the metadata. Try using Clip Browser to manually import the files (highlight a destination in the Explorer window, then File–>Import) and then copy that BPAV back to the card. If that’s more work than you want to invest in files you can already import by other means, format the card (after copying your files, of course) record a clip and see if it continues to behave the same way.

Most common cause of the ‘Media Needs to Be restored’ warning is DSSTOR files placed on the card by the Mac OS. These are small hidden files the Mac OS puts into every folder it opens in order to keep track of the folder layout. (If you enable Hidden Files in Finder on your Mac you’ll see them everywhere.) They’re harmless enough but when the camera sees unknown files on the card it prompts to restore. It will keep doing this until the card is reformatted and the extraneous files deleted.

Clip Browser and Premiere are expecting to see the BPAV folder on the root. If you navigate to the folder that contains BPAV the files should show up properly.

I just checked with the Cinemon product manager and he confirmed that Cinemon.mp4 is a US-only product. The full/enterprise version of Cinemon (with MXF and Omneon support, frame chase, the smart render API etc) is available from Sony UK but not the .mp4-only version.

Are you taking the SD-SDI from the PDW and not the HD-SDI? The HD-SDI will always be HD and can’t be changed.
If it’s not cropped or letterboxed the SD-SDI output will look stretched in a 4:3 display or capture window because the video is still 16:9. This is determined by the setting of setup menu 930, which handles the aspect ratio settings used on the down converted output.
Otherwise check the ‘Blackmagic PAL’ preset you are using; PAL usually means SD and does not necessarily translate to HD @ 50i..

Avid Media Composer does not currently support overcranked XDCAM 422 material. Another workaround would be using the Calibrated Software MXF plugins to read the re-wrapped .MOVs (rewrapped by XDCAM Transfer but not transcoded to ProRes). If you install the Calibrated software you can link the rewrapped MOVs using AMA. This will at least spare you having to transcode in FCP..
For the record I don’t know if this workflow has been blessed by either Calibrated or Avid but it should get the job done. You can download the trial version of the plugin and test before you purchase..

Check User Settings–>Audio Data Mode on your PDW-U1 using the bundled U-1 Utility app. The channels in question were probably set for Data (Dolby E or AC-3, as you guessed..). See below..

Do you still have the suspect card with the missing/ghosted files?
Correct me if I am wrong but if you open the card in Finder the CLPR folder contains no MP4s? And there are no thumbnails/playback for these clips in the camera?
