The only way to be secure is to do a Carbon Copy clone (I use Super Duper) to another hard drive. Then do updates. If there is a problem all you need to do is to pick in the clone HD and you are back to where you started. Make sure you backup your project files also. You should do this anyway.
5.1.4 run fine for me way back when. Not sure where you can get the upgrade. This is one thing that annoys me about Apple most companies have back generations of their updates on the web.

Video Playback setting in FCP must match the timeline. AJA (your card) 1080i 29.97 DVCProHD is the normal setting for 1080i60
Then in AJA control panel Analog out needs to be set to Secondary 525i29.97 and then set the down convert conversion to Letterbox, Crop or Anamorphic.
Then also make sure A/V Settings > A/V Devices does not have Different Out for EDIT/Print to Video set wrong.

There is no active upgrade to 5.1 anything. This was a $50 upgrade that is no longer available.

If you chop up your subtitles so a new one starts say every 5 minutes after FF the subtitle will come back on.
One other issue you have doing it this way, if someone rips the video off the disc the subtitles are removed. Better to just spend the time doing it in FCP or with compressor, you can add a watermark at the time you encode the m2v.

How are you making the DVD master disc? From within DVDSP or Toast?

Shooting time has nothing to do with transfer time, file size is what matters. If that is a full 64GB card that is pretty good speed.
Going from Camera to camera is probably the slowest way to do it. I’m on a mac and with the MacBook Pro a lot of people are using Duel Adapter ($120). Panasonic makes a 5-card reader that is great but it is $2K. The other thing that speeds thing up is faster drives at least FW800 and for them to be on another bus then what the camera/card is on.

If you have a Powerbook, it has the correct slot to accept the P2. (Cardbus Slot) all you need to do is download the P2 Software.

Digital scopes and analog scopes should never match because you are adding setup to your output. FCP blacks should hit 0 but with the AJA control panel correctly set to 7.5 setup for analog it would hit 7.5. They would not match. Whereas going to a digital deck, no setup is added so they should match.
Why not put the scope on the video out from the AJA before it gets to the deck if you are trying to test the AJA signal.

Yeah, in fact I think most systems having dual burns go back a lot longer than just 3 years.
Average Bitrates for 180 minutes of video when using ac3 audio –
DVD-5 3.1 Mbps
DVD-9 5.9 MbpsThe other factor is what is your video of, talking heads on a lockdown camera? sports? how good is your video? shoots well light? low amount of noise? All this makes a huge difference as to how well it will look. But going DVD-9 (Dual Layer) would always be the first choice. BTW If your burner is not DL it would also be dog slow, you can upgrade for under $100.
