What codec is the sequence set to? If it’s a low-quality codec like DV it will degrade your footage. If you haven’t tried ProRes, set the Compressor setting in the Sequence menu to ProRes 422 or ProRes LT and render. Hopefully, you get better results.

The canvas is not intended as a broadcast monitor. If you set its size to 100%, that’s the best it’s going to look. For accurate monitoring you need an I/O card or device and a broadcast monitor hooked to it.

Have you tried exporting your file to ProRes 422 instead of 4444? It’s 10-bit (as is 4444), but will produce smaller files.

I’m not sure if you’re trying to make your H.264 using QT conversion out of FCP, or in Compressor. You should use Compressor. If you haven’t tried that, export your timeline as a self-contained QT using Current Settings. Then bring that file into Compressor and make your H.264. Personally, I always use Frame Controls (turn that on in Compressor’s Inspector panel), particularly when re-sizing. Up the re-sizing quality to Better or Best. Good luck.

My only thought is to try to export the last 15 minutes as a self-contained QT using Current Settings. If that works, import that file and replace the clips in your timeline (make a duplicate of it first) with that file. Then try your encode again. If something is corrupted in a way that conflicts with h.264, maybe this would create a “clean” piece of media.

If you capture or layback to tape, not having ref video will lead to a host of potential problems. Even without going to or from tape, lack of ref video can cause audio issues like crackling and popping.

The good news is you should be able to match frame each clip in the timeline and re-attach the audio. The bad news is it’s one-at-a-time. It’s possible you could use Automator to speed this up, but I can’t tell you how to do that. However, there’s a COW tutorial about Automator.

I like to keep my audio & video linked whenever possible to avoid inadvertent un-syncing. Even so, if you want to change the length of either, you can hold down the Option key and click and drag either the audio or video track of the linked clip.
