Stephen Smith posted something on the forum about USendIt or YouSendIt (spelling?) that allows large email transfers…
There’s also AIM or iChat, you can send files that way…

If AE can do it super easy, then definitely go that route, but Motion has more capability than one might think… there is a Behavior called Paramater > Audio that will allow you to sync other behaviors/paramaters with bass, treble, mids, or overall frequencies. If you have separate audio tracks (drums, guitar, etc.) each track could animate a different aspect of an image… so you can definitely animate images/video/whatever to music in Motion.
Chapter 14 of the Apple Pro Training Series “Motion 3” book, shows you how to animate a puppet by making his arms, legs, head and torso dance with music.

I remember a ResFest short film called “Terminal Bar” that was mostly animated still photos…
The other example that people reference a lot is “The Kid Stays in the Picture”… although I’ve never seen it.

I have been in a similar boat, doing a lot of green screening – and blonds are always more difficult. We acquired Primatte Keyer Pro (an FCP plugin) from Red Giant – which works great – better than the native FCP filters you are using… I used to use the same steps you are, but Primatte works almost flawlessly in a couple of mouse-clicks. I recommend getting this if you have the budget — roughly $400 I think.
Second tip, we shot a blond in studio this week, and found that adding a blue gel hair light helped take out a little of the green spill we were seeing in the edges of her hair… not sure if any lighting experts reading this agree with our approach, but it worked well for us.

In Motion, match your FCP settings (it should conform if you roundtripped from FCP). Set Render quality to Best. Save to complete the roundtrip.
In FCP, set Sequence Settings > Render Control + Video Processing to Best.

It sounds like a pain. I’m sure you are using the latest version of Motion and have run most current Pro App updates, yes?
A couple of things I might try…
Export a 10 sec play range of your project – just see if it has the same issues, sometimes there’s a snag point.
Export using Compressor – see if you have more luck.
I would even try this – open up FCP – set in/outs equaling the duration of your motion proj – drop in a slug – roundtrip to motion – copy your finished project into this rountripped project – save – render and export from FCP.
I realize none of these avenues solve your initial problem, but hopefully one might provide some sort of workaround in the meantime.
