We regrettably never got to the bottom of this, and the official recommendation is to use XDCAM Browser since CB is discontinued and has never been qualified for Lion. If you contact me offline and can provide a System Profiler XML for your system I may be able to investigate further.

If it’s below 1.0.5 it may be a moot point as it can only be user updated at 1.0.5 or higher.
It’s a safe process but there is no way to totally eliminate a small amount of risk when you are writing firmware from a computer. The majority of users get this done without issue but if you are concerned most Sony repair centers will do it for you for 1-2 hrs labor.

The spanning is a function of the FAT file system used on the media. Clips longer than 2 GB are recorded as multiple segmented files on the card. The EX camcorders use a variant of the FAT file system and also span clips (over 4 GB).
FCP and Premiere will detect and automatically re-connect spanned files. ClipWrap is only necessary for FCP if you don’t have the full card structure/disk image (without which Log and Transfer will not detect AVCHD clips).
LPCM does not cause spanning. It can cause issues with versions of FCP below 7.0.3 (specifically, long import/transcode times) but using it does not mean a clip will be spanned. Spanning is strictly a function of file size.

No, unfortunately there is still no SxS/.mp4 export from Media Composer. Avid supports export to optical XDCAM discs only. The workaround is to play out to an EX30 or export a file and then run it through Vegas, FCP or another NLE that supports writing EX files.

Does this only happen with one specific sequence or with any rendered exports? If you point the export to the desktop and try to manually drop the file into the /CLIP folder are you able to write to the disc? (Note that you may want to enable free naming on the deck before you do this test, otherwise the write will fail if the file doesn’t have the the next available Cxxxx.mxf name…Set this in menu 36 on the deck and in the Utility App for the U-1).
I don’t think it’s a setting (audio, codec etc) because of the ‘Writing to File’ message. Still, you should verify that your sequence is set to an XDHD codec and that the deck is set to match. You can only mix formats on an optical disc if ‘Mixed Recording’ is enabled in the maintenance menu or Utility app.
If it’s a corrupt frame or element in the timeline, checking the ‘Recompress All Frames’ box in the Export window will force a re-render of the sequence. This can help if there are corrupt render files.
Also, if you happen to be exporting 60p, the sequence must be an even number of frames, as 60p frames are processed in pairs.
If none of this helps please post your sequence and deck settings (e.g. ‘XDCAM HD 422 50 Mb, 1080/24p’). We can discuss offline if necessary.

Updated firmware adds media support, bug fixes and improves compatibility/functionality with newer versions of application software (Browser, Transfer etc). It is strongly recommended that you keep the camera up to date. After you’re above 1.05 you will be able to perform future updates yourself.
If you call support (800 883 6817) and get VM, leave a message and you will get a call back, usually within an hour or so. If you just want to arrange to send it in you can call 866 766 9272 and they’ll send you an RMA.
