First 2 sentences of your post made me laugh out loud. Thank you. So you are editing with the native camera files? Or is FCP looking for maybe ProRes files that you are actually editing with? I know it sounds stupid, just asking. 🙂

Should be pretty straight forward. Some factors that might cause problems include:
If you have media files that have exactly the same name-make sure that you are linking to the proper file.
You are working on an older version of FCP. This may make it a little more difficult to get that file to open directly without using XML.
If the the project is using third party effect plug ins that you don’t have. The project will open, but effects will cause clips to be un-rendered (as I recall).

Your solution will work fine,I’ve been doing that for several years now. It does require you to be diligent in your archive procedures and is a little more hands on than a automated tape backup system. Some things to keep in mind-these are just my opinions, everybody’s threshold for risk is different:
Every project should be backed up on at least two different drives, and those drives should be stored in two separate locations (for instance, keep one in the office and one in a cool dry place at home).
You’ll need a way to locate archived files and prjects for restore. A really neat product I’ve been using for years is DiscCatologMaker – link below. Scans any mounted media in seconds and creates an easily searchable database.

Try deleting all your renders with the render manager. ALL OF THEM for this project. Then re-render the whole sequence. I’ve had exactly that problem before and this was the only fix that I found effective.

It sounds like maybe the sequence settings might be different. Instead of making a new sequence just copy/paste (select sequence – command C – command V) and rename. Then start your new edit on the renamed sequence.

You may have to turn on the firewire connection on the deck through the menu on the deck. I think it’s called i.LINK. I don’t know for sure, but I’m guessing that you are correct about SD only through the firewire.
