If you want to make a QT movie for the web but a smaller size, then export a QT movie from FCP or from the Quicktime app itself. Here’s how to do it:

I screwed up the last post. It should have read: Export/Quicktime Movie/Current settings. Also, whatever program you use to encode your movie, whether it’s Compressor or DVDSP make sure you set field dominance to none because it’s already progressive.

Export using the DV NTSC Anamorphic preset. Editing timebase should be 29.97 drop frame. Standard MiniDV is drop frame by default. Do nothing else prior to exporting from FCP. Actually, when you export from FCP you have the option of using the current settings, which means it will export using the settings of your timeline. So choose: Export

You should have been able to hear something in your headphones from the house audio feed. Any audio source plugged into the RCA plugs of your XL1 should come through. When you cycled through the different channels using the audio monitor button on the XL1 you heard nothing at all? Whether the audio was too low or too high or not, you still should have heard something if you had everything set up right.
You need to do an audio test with an external battery powered mic. Before I bought my MA100 I used to plug a battery powered XLR mic directly into one of the 4 RCA inputs using an XLR to RCA adapter. The sound was always there. Take the time to re-read the audio section of your owners manual, starting at page 36 and make sure you’ve got the right things selected in the XL1’s menu for recording/hearing audio from the RCA inputs. If you don’t have a manual you can download the online version from Canon’s site.
I’ll watch this spot in case you report your findings.

Take it to a reputable broadcast repair facility and let them do it.

It’s directly dependant upon how often you’re using the camera. If you start to get picture tiling (glitches and dropouts) then obviously you need to get the heads and tape transport cleaned. Try and avoid using a head cleaning cassette. They are very abrasive (think sandpaper) and will reduce the service life of your recording head.
Preventive maintenance: use high quality tapes such as the Panasonic or Sony Master series: don’t switch tape brands unless you get a cleaning done first. The occasional fast forward and rewind of a new tape will help to throw out any microscopic bits of “glitch causing” debris that can collect on the recording head. The fast forward and rewind thing will aslo pre-tention the new tape against the recording drum. Don’t overdo this though. Your camera is not a tape deck and you don’t want to wear out the tape transport. Pre-tentioning your new tapes can be done with any inexpensive MiniDV palmcorder.

Once the whites are blown out it’s virtually impossible to correct, mainly because the video information is gone in those areas. You can tone down the highlights in post so they’re not so obvious, but don’t expect any highlight detail to appear. It’s also impossible for anyone to guess as to the reason(s) why there is such a quality difference between your two shooting days without a lot more info. If you’re not sure what was changed to create the difference then it would be tough to come up with a theory or suggestions.
