Enough free space on the drive to export to?? 75mins might be a pretty big file.
If not, delete all your render files and re-render. sometimes you can get a bum render file tucked away in your edit.

I’ll be honest: I don’t know squat about HDV. However can surmise:
i imagine it’s like DVCPRO-HD. In order to keep data rate down, HDV films in 1440×1080 anamorphic: it’s MEANT to be stretched sideways to fill 1920×1080. So when you see it in FCP with black bars on the sides, something has been set wrong. You’re seeing yourself skinner (sorry! tough breaks!)
Again, I’m just guessing. A good way to confirm if your aspect ratio is correct is to create a circle and rotate it: if it wobbles then something is off.

good point Ernie makes: I know AE is very picky about frame rates. If you are working in 23.976 and you tell it to render 23.98 it actually tries to render 23.98 and you’ll get little hiccups.
but sounds like your problems are more obvious.

Do you see these glitches when playing an After Effects render in the quicktime player?
What are your sequence settings in FCP? Uncompressed? SD/HD? What kind of media drives do you have?
Please don’t be using Animation codec as your sequence compressor. Animation codec is useless as an editorial codec.

Very odd.
Export those WAV files to 48K AIFF. Reconnect Media. See if that helps

What’s puzzling me is that this should be a totally digital path DVI converts to fiber optic converts back to DVI. There REALLY must be some interference if it’s causing hiccups in the conversion.

Same here with analog audio: pops and crackles and hisses when an EDGE phone is being used.
My quandary is this “digital” connection. Fiber Optic to DVI…. I just assumed it would be less sensitive to RFI.

Arnie’s right: see if you can track down anything better. But my guess is government in – government out (ha ha! sorry andy)
I recently finishing a surf movie in shot in beautiful super16 transferred to 1080p…. we incorporated lots of archive/old footage that was little better than 640×480 sorenson quicktimes…. and it looks great – you know it’s old footage and your eyes just gloss over the obviously poor quality.

oh, try some of the mpeg4 (quicktime 6 compatible) presets in Compressor. maybe that’ll solve the problem.
Those PC users. sheesh!

Do you know what kind of computer your client has?
I wouldn’t be surprised if it’s either 1) too old to handle h264 properly or 2) a PC.
Try sending them some good old Sorenson quicktimes if nothing seems to work for them.
