Are you using motion menus? Did you put video into the drop zones? Maybe your main video set to different sections? iDVD is trying to encode the whole video into every drop zone in every motion menu. This is the most common cause of this problem. From Final Cut just export short sections for your motion menus.

I’d be very surprised if there was an FCP6 at NAB. There may be an FCP5.5 or something else, but any new version is going to require the UB version. I don’t think there will be any more development on the PowerPC software, and any new versions of the application and new updates will all be for the UB software only. That said, as we’re so close to NAB, it may be worth waiting to see what shows up, not only from Apple but from other manufacturers.

Not sure what you mean by capture it. If you mean directly from a game playing in real-time, then no, that information isn’t available. If you create the 3D animation you could take it directly to Shake or AE.

DV cameras record in a multiplexed format, the audio embedded inside the video stream. When iMovie captures that’s what it captures. The original native file.
Final Cut, Pro and Express, captures the material and converts it to QuickTime on the fly, stripping out the audio and putting it into separate QT tracks.
This is one of the reason when working with audio in iMovie you’re constantly having to jump through hoops. This is also why, when you bring the iMovie captured file into FCP, it needs to be rendered out, but only the audio needs to be rendered it video is not recompressed.
If you convert the DV Stream file to QuickTIme outside of Final Cut, like in the QuickTime player, it will go through a recompression cycle. However, Simon Hayward (I think), Final Cut Express user, has written a script that will take a .dv file open in QT Pro, copy out the audio and paste it into tracks in a new file, which basically does the conversion, only much faster and without any recompression.

4.5 doesn’t support HDV. It’s only available in v5, unless you’re downconverting.
