Wow, you’re prices just for capture software are kind of steep. $500 for the non-pro version, really? And no demo? Good luck with that.

1. The MSI GE620 should be able to handle everything just fine, though I’d suggest maxing out the ram to 16GB.
2. I don’t believe Producer Studio can currently use the TVS, so just use the Program output to the Shuttle.
3. Yes, audio is ignored on the inputs. It has an AES input for audio, which is then embedded on output. Basically, you’ll need an audio mixer with AES output.
4. Honestly, this is about as simple as it gets.

If using Windows, you need Premiere Pro, Avid, or Sony Vegas. If Mac, the same, but adding Final Cut Pro.

For HD, the best codec for you would be the H.264 codec. Though trying to fit 1 hour of HD video into a 1GB file would not look good. Even at 10Mbps, a 1 hour video would be around 4.5GB. Since most of your footage is video games, you could probably get decent quality with a variable bitrate (VBR) of say 10Mbps target and 15Mbps max.

Yep, I had someone send me a test file, it works perfectly under Windows and CS5.5.
If you search one here, you’ll find the file if you want to test it yourself.

Blackmagic updated the firmware, so now it records DNxHD wrapped in a quicktime container, which Premiere Pro CS5.5 can now import correctly.

First, I’d capture using the MX Light software, as it allows the bitrate to be raised to 30Mbps (Media Express maxes at 20Mbps), and it’ll capture interlaced video properly.
Second, if going to DVD, I personally use Adobe Encore, as it’s quality is pretty good. If you want cheaper software, DVDXCONVERT is pretty good:
