140 minutes is not too much video for a single-layer DVD. However, keep in mind that you need plenty of free hard drive space when transcoding large files. A good rule of thumb is to have twice as much free disc space as what you are transcoding.
Having even more free disc space is better.

Quite possibly. Try converting it from 32 kHz to 48 kHz, and see if the problem persists.

Sorry, Timo – nothing else springs to mind except you mentioned that one or more files transcoded without errors, and others don’t – are there differences in video format amongst the ones that succeed vs. those that fail?

Is there even a BD software player that exists on the Mac?

Can you re-format the disc in another application? ImgBurn on Windows is nice for this (and free).

If it turns out to be a problem with the burn, you may want to try another brand of media – just to eliminate the brand you’re currently using as the possible culprit.

Have you tried encoding your video to MPEG-2 for DVD in another application (e.g., Premiere or After Effects), and then importing that into Encore?

That does sound like it may be an issue with the burning, or perhaps the bit rate.
Are you burning at the slowest possible speed? Higher speeds are more prone to error, so use the lowest speed possible. What brand of media are you using?
Regarding bit rates, most DVD players have problems with higher bit rates on burned DVDs (this is not a problem with replicated, aka “stamped” DVDs). If you are using Automatic Transcoding (i.e., you are not applying any transcoding settings in Encore), then make sure your project setting is 7 MBps. If it was higher, then you’ll have to revert your media to untranscoded and re-transcode it. If you are using a custom setting, make sure the maximum doesn’t go over 7 MBps (or not very much over that, anyway).
One or both of these may be contributing to the problems you are seeing.

To stop wasting DVDs, buy a DVD RW disc – you can burn it up to 1000 times.
Addressing the time wasted is more difficult, but it may have nothing to do with the disc or laser on the player. Can you describe what you mean by “flicker and pause” in a little more detail? Does the video consistently flicker? Does it pause once, or more than once? If more than once, does it pause regularly?
