Nope, the exported images are really 640 now.
I kind of like it. Now I don’t have to re-size them myself to correct the distortion.
If you really need a distorted 720×480 image, I guess set the canvas to 100% size and do a screen capture. Maybe? That’s kind of inelegant but it should work.
It would be nice if it was an option. Even though the new way is nice it would be useful to change it back if I needed it.

Have you gone through all the menus on the camera? I’m not familiar with that one, but most of these HDV cameras can output HD or SD depending on how they’re set. I’m wondering if the camera is sending out the wrong signal.

Is there any reason you don’t want it on 2 tracks? I say just leave it as it is. You can add more audio tracks if you need them.

Is it a stereo sound effect? Most likely you’re just seeing the left and right channel of the effect.

Long shot here, but do you have Leopard?
If so, Photo Booth will accept a firewire input and display live video. I know that it stays “live” no matter which application is being controlled. It’s also a nice small application which won’t take up much screen space.
Only problem is that the video is mirrored so left and right are reversed. That can be fixed with this $10 app:
https://www.ecamm.com/mac/iglasses/If you don’t have Leopard, I guess try iMovie. I don’t know, but I suspect it will have the same problem as Final Cut, so that might not work. But it’s worth a try.
Finally, here’s another free app that might do it:

Whatever format you edit in, export a Quicktime file of the same settings (either self-contained or not) and use Compressor to turn that into exactly lwhat you need to make a disc with.
So for DVD, MPEG II.
For HD discs, well there’s not much to do there yet. DVD Studio Pro can technically author them, but I don’t know of any ways to burn them yet. As I understand it, using DVD SP and a stand-alone burner doesn’t quite work for some reason. From what I’ve heard, Adobe Encore is what people who are making Blu-Ray discs are using.
At any rate, you’ll need to find someone who’s successfully made a Blu-Ray or HD DVD disc and ask them exactly what format is best. The standards can accept different things so I’m guessing you’ll need someone with experience to tell you which is best. Try the forums for those programs.

—-Keying is as much art form as science. Don’t try and learn it on a paying job.
That being said, it might be worth finding someone who does have experience to help you. Going with green will give you more flexibility in post which is never bad. But you’ll want someone who knows how to work with green to be on set with you (very important) and who can help you work through it all in post as well.
This situation is the kind of thing where I’d consider spending my profits for the job on such a person just so that I can learn more for the future. It’s a useful skill but you’ll never fully learn it from just following a book.

Long answer is that your version of Final Cut is not compatible with Intel machines. You’ve got it working, mostly, but you’re going to continue to run into things that don’t work, like this.
5.1 was the first intel compatible version, but if you’re going to pay to upgrade anyway, you might want to just upgrade to version 6 (Final Cut Studio 2).
So you need to upgrade in the long run, or you’ll keep having problems.
BUT, for a short answer, try this: Go into your application folder and select Quicktime. Hit COMMAND-i. In the info window, select “Open using Rosetta.” That will open Quicktime in PPC emulation mode, and there’s a chance it might run the PPC codec that way. You’ll be getting slower performance, so un-check it when you’re done, but it could at least let you play the files. (Just guessing, I’ve never tried it.)
