Have you even talked to the VFX house about this yet? There are 3,545 different ways you can handle post production with VFX. They can tell you exactly what they’ll need and what they can deliver to you. Don’t be afraid to let them know you’re in the dark about procedure – better that than handing them a drive full of junk they can’t make sense of. Also the workflow of a large VFX production probably doesn’t apply to you. A short film shot on RED can probably take a lot of shortcuts and provide you great results.
Just a very general note: don’t give them pan/scans. Give them a reference quicktime and let them recreate the move(s).

I would concur. SR deck might have “enhancement” or some such nonsense turned on. Typically if everything is rendered in FCP, what you see is what it lays off.

This is what I’ve done: forward everything through Gmail. It’s Spam filters are really quite good. It’s probably not the most elegant solution but it gets the job done.

FAT-32 has a MAX file size of 2GB. So there’s your culprit.

You mean Export a Quicktime?
What format are you working in?
Are you exporting to a Mac formatted drives?
What happens if you try and export 1min of footage?

FCP can make an OK downconvert to SD. Not great, but certainly passable.
The only issue to consider: the station will *probably* want 29.97 media. If you simply drop a 23.98 HD file into a 29.97 SD timeline, FCP will duplicate every 4th frame. You might see stutter. The best method is to use something like After Effects to add 3:2 pulldown to make it looks silky smooth.
