A couple of questions:
a) What format are you exporting as? AVI? MPEG?
b) How much disk-space is available on your export drive?
c) How much disk-space is available on your C:\ drive?
d) How much disk-space is available on your scratch disks?Try defragmenting your drive to see if it solves the issue.

I just recieved a small pack from Verbatim and here are a few of my opinions (only about the printing surface)
a) It really is glossy!
b) It takes a while to dry up.
c) Once the disk is dry and if it is exposed to any humidity, then the ink start “dripping”.While I like the concept of these glossy printables, I am not sure that this would survive for a long time. With its price almost twice than Taiyo Yuden and a print surface that drips after any exposure to humidity or moisture, there still isn’t a solution for glossy discs.

Could you explain what ‘title cards’ refer to? If you created them in Premiere Pro, how is there green screen footage? Were these titles overlayed on top of green screen footage?

1. Import your images
2. Place your images into a composition of the desired size (for example: NTSC DV)

Do you have the 3d model in place? If not, first start creating that in Illustrator and then bring it into AE using the Zaxwerks plugin.

I am unaware of any free application that would do this. Perhaps, VirtualDUB? But, if you have AE it can do an acceptable job.
