Turn the black area in your image into an alpha channel. Easiest way is to simply select the black area and delete it. Make sure to save as a PSD or TIFF. Also make sure that the layer your art is on is not the Background layer. If it is, just double-click on the layer, give it a name, click OK. (Background layers are special layers that don’t have any transparency behind them.)

Very quickly off the top of my head (without testing to see how well it works);

It’s not a limit of AE, but a limit of the OS. OS X is limited to allocating 2 GB of RAM to any single application (Windows also, though there’s a hack you can use to get up to 3 GB). My understanding is that this doesn’t prevent the RAM from trying to address past that 2 GB, it’s just a matter of how much the OS reserves for the application.

Sorry, but I’m not sure I understand the question.
It sounds like you have a button on your menu which you set to be an animated button- it shows a preview of the clip it links to. But you don’t want it to be a button, you just want it to be a background. Is that right?
If so, two ways to do it-
First, the simple way. Customize the button routing so that the user can’t actually click on the button. The downside- if the user is playing the DVD in a PC, they’ll still be able to use the mouse to click on the button.
Second, the right way. Take your whole menu into After Effects or Premiere, and add the video that you want in there and export it as an MPEG file. Import that into Encore and set it as the background of your menu.

So the pixel aspect ratio of both your footage (interpreted, in any case) and your comp is 1.2, correct?
What are the pixel dimensions of both? They need to match as well in order for it to fit.

In short, you don’t. Photoshop can’t dissect the information in an Illustrator file like that. You can copy/paste the text from Illustrator to Photoshop, though. (Caveat: I’m using CS2 versions of both apps, it may not work as well with AI 10. Also, you may need to change your clipoard settings in AI.)

That’s bizarre. I’ve NEVER heard of that happening before. It’s certainly not a feature in AE. What codec are you using? Were you maybe running a screen capture app like Camtasia, and using it’s codec?

What DVD authoring application are you using? If you’re using Encore, I’d use that, Photoshop, and maybe Premiere Pro all together to make elements for the menu. Photoshop for thet still parts, Premiere Pro for the video parts, assemble them in AE and add any motion, then put it Encore to build the actual menu.

could running out of memory for RAM preview actually be an issue?
Always. AE is caching every frame to RAM. You don’t have unlimited memory, so you will run out eventually, depending on how big and how long your comp is.
Region of Interest: Click the Region of Interest button at the bottom of the comp window, then draw a box around just the part of the comp you’re interested in previewing. To hide the ROI, click the button again.
Disk cache: Edit > Preferences > Memory and Cache. I’m assuming you’re running AE 6.5. I don’t know if this feature is in earlier versions.
Don’t know what to tell you about the error and crash, other than to head over to Adobe’s support site and start searching the knowledgebase. Try searching on the error, or searching for the terms “troubleshooting” or “optimize”.
