Not that I’ve done any actual counts, but it seems that the preponderance of issues we see here with CC apps is on the Mac platform. I can remember back in the old days when Macs ruled the editing arena, whenever someone would post an problem on a PC, the stock answer for many was – “Buy a Mac”. I’ve been tempted to mimic that behavior, but I’ve decided to take the high road. It’s on my Bucket List, though.

If you take a good look at your shot, you’ll notice that the green screen is brighter in the center of the screen than at the top and bottom. Also notice that the green halo around your subject is much more prominent toward the center than it is at the top an bottom. When you picked a sample color with the Eyedropper, it was probably closer to the darker area. Try picking a color somewhere in between the dark and light areas and as close to your subject as possible without actually selecting them.

I personally like and have better success with Ultra Key in Premiere. Might want to give it a try.
You can also duplicate your footage onto two layers. Key the bottom layer to the darker area, then key the top layer to the lighter area. Then mask out the upper and lower portions of the top layer using feathered mattes so that the bottom layer can show through, adjusting the mattes so that the two layers blend smoothly.

Haven’t done much DVD authoring in quite a while, but back when it was our main delivery media, I remember that most player incompatibility problems were due to the brand of media. Where we’d have a compatibility problem on one player, simply burning to a different brand of disc would take care of it, but possibly result in incompatibility elsewhere.
It got to the point that we created a standard waiver advising a client to use replication rather than duplication, and that failing to do so released us from liability of any player incompatibility claims.

Yep. My first trial at opening a 2014 project in 2015 resulted in the age-old .mts files suddenly being ‘unsupported’ issue. The (also) age-old fix of renaming the base folder for the files took care of it, but that was enough to abandon the trial with a live project.

Absolutely. The better the lighting job at the shoot, the less work you have to do in post.

Ultra Key is fighting with the difference in luminance between the top right corner of the screen and the bottom left, causing you to have to ‘over-key’ or possibly choke too heavily. Pretty wide variance between the two areas.
Certainly reshooting with more even lighting on the green screen will help, especially if you can capture a better color space as Jeff recommended. Lacking the ability to reshoot, you could try duplicating the video track, then key the top track to the brighter portion of the screen while keying the lower track to the darker portion. Then mask out the lower portion of the top layer so that the two layers blend at their seam. After Effects may be a better tool for that.

Sorry…I’m definitely not the one to ask. I know nothing at all about Sony Vegas(it’s the one NLE that I’ve never used), and I also know zip about PPro and AMD cards. All of my cards are CUDA based. I believe that Adobe’s inclusion of graphics acceleration with AMD cards started at the CC versions, so I’m not even sure that CS6 even supports it. If that’s the case, yes, your CS6 performance will suffer losing CUDA.

Producing a 150 minute single layer DVD will require a data rate so low that your video’s quality will be horrendous.
I see your options as this…
1 – Produce to a dual layer DVD, assuming that you have a capable burner.
2 – Split the affair up into two single layer DVD’s.
Use this calculator to determine your optimal settings for encoding to MPEG-DVD in Adobe Media Encoder.

Once you’ve encoded, author the DVD in Adobe Encore CS6. If you do not have it, here are instructions on how to obtain it…

Since you’ve used DVD Studio Pro, the learning curve to Encore should be an easy one.
You can also export from Premiere to an intermediate file to import into Encore, which can then encode to DVD specs applying what it determines are the best settings for your chosen project.

Since you can only export a frame grab at frame size (in your case 1920 x 1080) and 72dpi, the term ‘print quality’ will be subjective. For you own personal printing, 72dpi may be fine. For a professional printer, not so much.

Sorry, I was going by their site entry for that model. Perhaps the actual store models are of a different config.
