I’m working on a similar project, I tried exporting using save frame as and got the same result as you. Then I tried this which worked:

1) shorten work area to one frame
2) export using make movie
3) change output format to photoshop sequence with no compression
4) in photoshop change the resolution to 300 dpi

I am working with

Mac OS X (10.6.4)
2.66 GHz Quad-Core Intel Xeon
8GB RAM
AE CS5

I’m thinking it was some kind of bug or corruption because I just put all of my assets into a separate comp and all worked fine.

Do you add this expression to all the layers? or everything but the top layer? Because when I try the expression just gets disabled and nothing happens. Thanks in advance.
