Are you able to test on a different brand player?
I’ve found Panasonic Blu-ray players work great with burned Blu-ray discs.

It sounds like your “Menu” button on the remote is actually accessing the “Top Menu” button, and not the “Sub Menu” button that it should be.
What are the different buttons that your remote has for accessing the disc’s menus. Do you see a “Title” button? “Top Menu” button? “Menu” button?

Did you by any chance not have those settings set properly the first time you built the project?
Sometimes Encore will set navigation commands “in stone” once the project is built the first time, and will not change them even after you go back into the project and modify the settings.
If this is the case, you could remove the problematic menu or timeline from the project, then re-import and link everything up. Or you could start the project over from scratch.

I have never once encountered the issue of stuttering playback. I always have fluid playback of HD menus on Blu-ray.
I don’t think Martin has this same problem, otherwise he probably would have mentioned it.
If Martin could provide details of the exact problem, that would allow us to help him.

Colors of the highlights are not defined whatsoever by the Photoshop PSD file. They are defined by the menu color set in Encore. Go to ‘Menu > Edit Menu Color Set’

Make sure you create a separate PSD file in Photoshop for the SD version. Encore does a horrible job of scaling.
The file should have the proper pixel aspect ratio and resolution. Do not use square pixels for SD.

What is the resolution and pixel aspect ratio of your Photoshop menu?

January 14, 2011 at 7:09 am in reply to: “Subtitle or subpicture too complex to build” errorI hoped it wouldn’t happen… but it did. I just ran into a timeline that even the heavy stroke caused the error message.
I changed the font from Tahoma to Verdana and changed the stroke back to medium… now it works!
So, for anyone that comes across this thread on a google search, there are plenty of solutions for you to try.

January 14, 2011 at 5:51 am in reply to: “Subtitle or subpicture too complex to build” errorI spoke too soon… I just encountered another problematic timeline, and increasing the stroke from ‘Medium’ to ‘Bold’ did not fix the error. However, changing it to ‘Heavy’ DID fix the problem. Hopefully I don’t encounter a timeline that even the ‘Heavy’ stroke can’t fix.

January 14, 2011 at 5:43 am in reply to: “Subtitle or subpicture too complex to build” errorI just came across this post after searching for a solution to the “too complex” subtitle error in Encore CS5. I’ve already been at this for days trying to fix it, but it’s been taking a while to narrow down the subtitle causing the issue since it’s a massive 30 timeline project of almost 5 hours of content (dual layer DVD).
Thank you for the little tip that you gave at the end of increasing the outline. After finally narrowing the problem down to a specific timeline, I selected all the subtitles at once, changed the Stroke from ‘Medium’ to ‘Bold’, tried building again with SUCCESS.
If only I had found this out before deleting ALL the subtitles from all 30 timelines trying to find the problematic one. Luckily I exported each as text script before deleting… but that still didn’t save the formating!
