There are plenty of label maker type font out there. If you google it, you can probably find a free one. after that the rest should be easy

Can you separate different elements and than use layer effects like Bevel and Emboss. It’s hard to say with seeing the logo.

Make sure you are using the right PPD in the print window. If you are sending with a B&W printer selected, it could result in the problem. I’d use the adobe pdf one.

It might have gone corrupt. Do you have an olf version you can try, or a different PNG to try? Can you view it in preview?

I’ve used Suitcase for years, never had a problem. Tried ATM years agao, didn’t care for it.

If you are making this for the web, your stuck at 72 dpi, which mean you can not increase the resolution. So you best bet would be to try and see. Look at it at 100% at 72 DPI and that is how it will look on the website.

Using the ben tool is almost necessary, so you may have to learn that. Many of the people where I work hand draw their characters first, scan them in, and them trace and color them (usually in illustrator)

Here is the thing, unless we are talking headline or large text, typesetting in photoshop is never a good idea. That being said, if document should be at least 300 DPI minimum if you are going to print. if you are set up as 72 DPI, it will always look like garbage.
Now, if you can keep your text vector based (I know you can in Photoshop CS, than your ok, but if you flatten your work to make a jpg or eps, than you stuck.
If you are typing in a size, like under 20 points, it will never be perfect.
