Compress (encode) before authoring, not after. Use AME or another encoder to encode MPEG-2 and Dolby .ac3 audio that will fit on the DVD. Then author, build and burn your DVD.
The biggest mistake that non-professional DVD authors make is to skip the encoding process, allowing the authoring software to encode the assets. That almost guarantees a mediocre encode using whatever default parameters have been set in the authoring app.
One possible cause of your missing sound might be the use of MPEG audio on an NTSC DVD. Many NTSC DVD players will not play MPEG audio.

CSS copy protection is only for replicated DVDs. It is added during the glass mastering process by the replicator. CSS does nothing for burned DVD-R discs, since it requires the DVD to be formatted using 2054-bit sectors instead of the 2048-bit sectors used on burned DVDs.

Very easy to do in After Effects. You animate the parameter that determines how much of a line is displayed. There’s a tutorial in the AE section here on the Cow.

We have used Pioneer burners on PC and Mac since the dawn of DVD production and never had a problem with any of them (except worn-out from hard use).
If the problem happens only on dual-layer DVD+R discs, chances are the laser in the burner is weak. The inner layer in these discs is difficult to write and read due to the lower reflectivity of recordable media.

DVD supports 720×480 pixels for NTSC and 720×576 pixels for PAL. No other sizes can be used.

This probably should be done in Illustrator, where you can deal with the characters as wireframes and distort the shapes to suit the design.

If your DVD does not play in a settop player, put the DVD disc in a computer and check that the file/folder structure on the DVD is correct. At the root you should see a VIDEO_TS folder and there may or may not be an empty AUDIO_TS folder.
Check the contents of the VIDEO_TS folder. You should find an .ifo file, a .bup file, and one or more .vob files. If you see any other structure, the DVD player will not recognize the disc as a valid DVD.
It’s easy to make an invalid DVD file structure when authoring in one program and burning in another. I always burn using the authoring program unless there is a compelling reason to use another workflow.
On dual-layer DVDs, Layer 0 must contain more data than Layer 1 by DVD Spec.(There is no Layer 2.) Layer 0 does not need to contain any specific amount of data.

To burn 100 Blu-ray discs, either send the job to a post house to burn duplicates or purchase a Blu-ray duplicator tower. A 4-burner tower probably would be cost-effective for a job this size. A tower with an internal hard drive can store the disc image, allowing all drives to burn discs.
I would not think of burning BD-R discs one at a time.
