Tell me more about the original DVD: was it recorded in such a way as to be playable on a normal hardware DVD player?
Also, if you have MediaInfo or GSpot, please post the attributes of the ripped .m2v file. MediaInfo would be better in this case.
You should have Premiere Pro CS3 because Encore CS3 comes with it; do you have After Effects CS3? What happens to the ripped .m2v file when you import it into either of those applications?

You should have gotten a single .m2v file and a single .ac3 audio file if you followed the procedure in my article.
So it appears something went wrong with the rip.

One comment: you didn’t include the column headers in the screenshot of your project panel. Unless you’ve rearranged the columns in your workspace, those Don’t Transcode entries are for DVD, not BD. *If* I’m correct, then En may be re-transcoding your assets and producing the larger file size.
The fact that the disc size is showing 0 bytes free and that the project is not flagged as too big with Check Project is another clue that maybe you’re dealing with untranscoded assets. With such assets, En’s estimates can be way off (until the assets are transcoded).
My theory falls down though when considering that En built a properly sized set of BD folders, but not a proper image. My comment is intended more as “maybe there’s a clue here” than as an explanation for what’s actually happening in this case.

The “best” way is subjective. It’s easier to create one playlist for a Play All and let each chapter marker have an end action that returns to the last menu. But that only works if you don’t need seamless playback between chapters in the Play All function. So if you have a dip to black between chapters, then this method works and is more straightforward.
The individual chapter playlist (for each chapter) method works best when seamless playback of the timeline is necessary for the Play All function.
En’s method of creating chapter end actions turns off the seamless flag for the cells, so there will be a slight pause between chapters that have end actions set. The length of the pause varies between DVD players, and you have no control over that.

First, remove any and all overrides from your entire project. Verify that each override is set to Not Set.
Then make sure that none of the chapter markers have their end actions set.
Then link to the timeline from the Play All button and it will play all the way through without stopping.

In En, there are 2 kinds of playlists: Standard and Chapter. I don’t know why Standard Playlists work and Chapter Playlists don’t work on BD players, nor what would be involved in making En’s chapter playlist function work for BD. All I know is that according to Adobe, BD players won’t play En’s chapter playlists.
This is why an abstraction layer is always a less-than-perfect solution if direct access to the links and structure isn’t also available.

1. It’s a blu-ray player issue – they don’t support chapter playlists.
2. That fact is documented at the top of pg. 152 of the Encore CS5 Help .pdf file.
