I am in the middle of a fairly complex comp with a number of precomps involved. One of these is producing the subject error message when encountered within the master level comp. The problem precomp plays OK on its own. Should I render out the pre-comp and replace it with a QT or is there a better solution that comes to mind that allows me to keep this pre-comp in its pre-rendered form?

Play it safe and render. could be any number of reasons, but most likely you are simply using too many expanded feathered masks applied on already masked stuff and AE cannot create all the buffers for them (it cannot dilate the pixels outward). You might try to effectively scale the mask to the required size rather than working with the mask expansion property.
